the passenger door does not unlock completely with the key

the door lock seems to pop up only halfway, so we have to open door from inside. these
are not power locks.

Try spraying some WD-40 into the cylinder. If no luck, you will have to tear the door panel off and lube the internal parts.

Move over to the passenger side and use the key. Note the travel of the turn, probably a quarter to a third of a revolution before it unlocks. Is the travel the same on the drivers side? If not, try Reelin68 suggestion. If the travel is the same you will have to remove the inside panel and check for problems.

I have an 04 that doesn't have a key lock on passenger door. it has electric locks and push button, key, and key bob entry. I'm having the same issues. I have to open the passenger side from the inside even thought the passenger lock pops up when the unlock switch is pushed. I tried to get the door panel off but can't see what holds it on. I had planned to visit a body shop and get the inner panel removed without destroying it. I broke some plastic clip bosses trying to removing the panels on my wife's Buick. I sure don't want to repeat that on this truck.

You can purchase the trim tool at any auto parts. Along with the plastic snap which holds the trim on.
