i hear a popping noise which souds like a u joint popping but can be felt under the passenger front floor board....... a soung of ginding gears when taking off in 4 wheel is the closest i can describe the sound.......now the front axle just plain wont lock in..... i thing that my transfer case isnt pushing the shaft far enough to engage the front axle.....or i have stripped the splines off of one of the front drive shafts

Your passenger side wheel hub is not locking fully. Most likely grease build up or grim. Needs to be taken apart and cleaned.

Depending on the vintage of your truck, I would suspect the front axle engagement actuator. It might not be locking in your front axle all the way. That would be best case and a relatively easy repair. The grinding/popping sounds suggest something slipping that was not meant to slip. Worst case, a broken differential component or like you suspect, an axle component failure. If you're lucky, maybe it's in the outer hub ass'y and won't require a major teardown. Pull the diff fill plug and check for metal in the oil. You might be able to troubleshoot the axle by jacking it up and turning parts by hand with 4x4 engaged and disengaged. Good luck.
